Applications
We manufacture sealed harnesses for environments where moisture ingress causes downtime, safety risks, or equipment damage.




Challenge: A marine electronics integrator needed to replace the navigation and communication wiring on a 45m commercial fishing vessel during a scheduled dry-dock. The existing harness used consumer-grade connectors that had corroded after 4 years of salt-water exposure, causing intermittent GPS and radar failures at sea.
Solution: We designed a 14-connection harness using TE Deutsch DT series sealed connectors (IP68 rated) with silicone-jacketed marine-grade cable (tinned copper conductors, LSZH outer jacket). Each connector transition was overmolded in PUR, and all branch points used adhesive-lined heat shrink. The complete assembly was immersion tested at 3m for 48 hours, followed by 100% continuity and 500V insulation resistance testing.
Result: The harness has been in service for 18 months with zero electrical failures. Salt spray exposure during quarterly inspections shows no visible corrosion on any connector or transition point. The customer has since ordered identical harnesses for two additional vessels in their fleet.
Common Questions
The right IP rating depends on actual exposure conditions: IP65 handles spray from any direction, IP67 survives temporary immersion to 1m for 30 minutes, IP68 covers continuous submersion at a specified depth (we test to 3m for 72 hours), and IP69K withstands high-pressure 80°C wash-down at 100 bar. We recommend describing your real operating environment rather than picking a rating number, so we can engineer the most cost-effective sealing solution.
We use five primary sealing approaches depending on application requirements: O-ring sealed connectors from TE Deutsch, Amphenol, or Molex; custom overmolded terminations in PUR/TPE/silicone; epoxy or polyurethane potting for permanent installations; adhesive-lined dual-wall heat shrink for transitions and repairs; and custom silicone sealing boots for extreme temperature ranges. Most IP68 assemblies combine two or more methods to achieve redundant sealing.
Yes. We regularly overmold or pot standard connectors to achieve IP67 or IP68 protection when sealed variants are unavailable or too expensive. This requires custom tooling (typically $800-2,500 one-time cost) but eliminates the need to redesign your mating interface. We verify seal integrity with immersion testing per IEC 60529.
Every waterproof harness is tested per IEC 60529 for its specified IP rating. IP67 assemblies undergo 1m immersion for 30 minutes, IP68 assemblies are tested at 3m depth for up to 72 hours, and IP69K assemblies face 80°C water at 100 bar per DIN 40050 Part 9. We also perform 100% electrical continuity and insulation resistance testing (minimum 100MΩ at 500V DC) before and after IP testing to confirm no degradation.
rototype lead time is typically 10-15 working days for assemblies using off-the-shelf sealed connectors, or 3-4 weeks if custom overmold tooling is required. Production lead time is 2-4 weeks depending on volume and connector procurement. Unit cost varies widely by sealing method: O-ring sealed connectors add $2-15 per connection point, overmolding adds $3-8 per termination, and potting adds $5-20 per assembly depending on volume.
For outdoor UV exposure, we recommend PUR (polyurethane) or UV-stabilised TPE jackets, which resist degradation for 3,000+ hours under accelerated UV testing. For continuous submersion, silicone and cross-linked polyethylene (XLPE) offer the best long-term water resistance. Marine applications often require tinned copper conductors and LSZH (Low Smoke Zero Halogen) jackets to meet maritime safety standards. We select materials based on your specific chemical, thermal, and mechanical requirements.
